Before starting any overload valve replacement work on an excavator control valve, park the machine on a flat, stable surface, lower all working attachments fully to the ground, and shut down the engine completely. Actuate every control lever back and forth 8 to 10 times to fully release all residual pressure trapped inside the hydraulic system, and wait at least 15 minutes for the hydraulic fluid to cool down to a safe working temperature. Disconnect the battery negative terminal to cut off all power supply, so there is zero risk of unintended hydraulic system actuation during the whole process. Wear oil-resistant work gloves, safety goggles and non-slip work boots to avoid accidental injury from high-pressure residual fluid or sharp metal edges.
Old Overload Valve Removal and Mounting Port Preparation
First, wipe the outer surface of the control valve block and all exposed overload valve mounting positions thoroughly with a lint-free cloth dipped in non-corrosive cleaning fluid. This step removes all accumulated dirt, dust and old oil sludge that could fall into the hydraulic circuit once the old valve is taken out. Use a proper size socket wrench to loosen the old overload valve slowly, never use an adjustable wrench that can slip and round off the hex head of the valve, which will make removal far more difficult.
Once the old overload valve is unscrewed and taken out, immediately plug the open mounting port with a clean temporary rubber plug to stop outside debris from getting into the internal oil passage. Use a soft, lint-free cloth rolled into a narrow tip to wipe the inner thread and sealing surface of the mounting port gently, and remove all leftover old seal fragments, tiny metal particles and hardened oil residues. Inspect the thread and sealing face carefully under bright lighting, and use a small soft brass brush to clear away any tiny burrs that could damage the new valve’s seal during installation. Blow through the port with low-pressure filtered dry compressed air one last time to make sure no hidden debris is left inside the passage.
New Overload Valve Installation and Pre-Calibration Setup
Before taking the new overload valve out of its clean storage packaging, inspect its outer thread and sealing face for any tiny scratches or manufacturing debris that might have been left during production. Apply a very thin, even layer of clean hydraulic fluid to the thread and sealing surface of the new valve, to reduce friction during installation and prevent thread galling when you tighten it into place. Do not apply any sealant or Teflon tape to the threads, as excess material can break off and flow into the hydraulic circuit, causing blockages in small precision orifices later.
Screw the new overload valve into the mounting port by hand first, turn it slowly until it seats firmly against the sealing face, and make sure it does not get cross-threaded at any point. Once it can no longer be turned by hand, use a torque wrench to tighten it to the standard torque value specified for this size of hydraulic component. Do not over-tighten the valve, as excessive force can crack the sealing face, deform the thread or even create tiny cracks on the control valve body around the mounting port. After tightening, wipe away any excess hydraulic fluid around the joint with a new clean cloth, and double check that the valve is seated straight with no visible misalignment.
On-Site Pressure Calibration and Functional Validation
Connect a high-precision pressure gauge to the dedicated test port on the corresponding hydraulic circuit that the new overload valve protects. Make sure the pressure gauge’s maximum measuring range is 1.5 to 2 times the expected target relief pressure, so it can give accurate readings without being damaged by sudden pressure spikes. Start the excavator engine at low idle speed, and let the hydraulic system run for 5 to 10 minutes to bring the fluid up to normal working temperature.
Block the corresponding working circuit slowly by holding the control lever at the full stroke position against a hard mechanical stop, so the system pressure builds up gradually until the new overload valve opens. Watch the pressure gauge closely, and adjust the valve’s setting screw little by little according to the standard service procedure, until the relief pressure matches the exact value specified for that specific circuit. Lock the adjustment screw’s lock nut tightly once the correct pressure is reached, and do not leave it loose, as vibration during long-term operation can make the pressure setting drift away from the correct value.
Repeat the pressure build-up test 3 to 5 times to confirm the overload valve opens at the exact same target pressure every single time, with no fluctuation or delayed opening. Disconnect the pressure gauge and reinstall the test port’s sealing plug securely, then actuate the corresponding working function through 15 to 20 full operating cycles. Check the new overload valve’s mounting joint for any signs of fluid seepage, and run the excavator under normal working load for 30 minutes to confirm the pressure protection function works stably with no abnormal noise or unexpected pressure loss.
